Batteries are essential for ensuring the reliability and safety of railway vehicles by providing backup power for critical systems such as lighting, communication, and control, even when the main power supply fails. Battery chargers play a key role by keeping batteries fully charged and supplying uninterrupted DC power to these essential loads. A typical battery charger consists of two main stages: an AC-DC converter that rectifies and regulates the input AC voltage and a DC-DC converter that further processes this voltage to match the specific requirements of the battery and the connected DC loads. The efficiency and reliability of these converters are crucial for minimizing energy losses, reducing heat generation, and ensuring stable operation. An advanced battery charger not only ensures the continuous operation of essential onboard systems but also optimizes the charging process to prolong battery lifespan and improve overall performance, highlighting the importance of designing efficient, robust, and reliable charging solutions tailored to modern railway systems. This thesis presents the design and implementation of a high-efficiency, full silicon carbide (SiC)-based center-tapped phase-shifted full-bridge (PSFB) DC-DC converter for NiCd battery charging applications in railway systems. The converter utilizes SiC MOSFET modules on the primary side and SiC diodes on the secondary side, resulting in significant efficiency improvements due to the superior switching characteristics and high-temperature tolerance inherent in SiC devices. To further enhance performance, an RCD snubber circuit is employed across the rectifier diodes to mitigate voltage spikes, thereby reducing switching losses associated with oscillations. In addition, an integrated magnetic design is introduced, where the transformer and the leakage inductor are combined into a single nanocrystalline-cored magnetics. The use of a nanocrystalline core provides high saturation flux density, low core loss, and excellent permeability, particularly at high frequencies, which significantly enhances system efficiency. A prototype of the 10-kW, 50-kHz PSFB converter, operating with an input voltage range of 700–750 V and output voltage of 77-183 V, was developed and tested both through simulations and experimentally. The converter achieved a maximum efficiency of 98% and demonstrated a high power density of 0.909 kW/L, thereby validating the effectiveness of the proposed design for railway battery charging applications.
